There are a number of posts on this subject, pretty much all of which determine that it's something to do with the integrity of your model. Give it a good look over in your modelling package and ensure there's no duplicated polys or points etc.

As far as I recall, RF will import an object from RF that is made of many layers, once it's exported as an SD file. So the answer, if you dont want to export your fragmented object as many files, is to simply use C4 destruct to put each fragment into it's own layer. Save that object and send it to L...
